As a leading large-scale aluminum smelting enterprise in Kazakhstan, located in the Pavlodar Region (a core industrial hub of Central Asia), the aluminum plant is engaged in bauxite mining, alumina refining and aluminum smelting, playing a pivotal role in the country’s industrial economy and export trade. Slurry transportation is an indispensable core link in its alumina refining process, involving bauxite slurry transportation, red mud discharge and washing slurry circulation. However, the plant’s long-term use of conventional slurry pumps led to frequent failures and high operational costs—until it partnered with us and adopted our Warman 12/10ST-AH slurry pumps equipped with high-chromium alloy flow parts. This cooperation effectively solved the plant’s operational pain points and achieved stable and efficient production.

Combined with Kazakhstan’s local bauxite characteristics and the plant’s production conditions, the core challenges faced by the aluminum plant in slurry transportation were clear and realistic: the bauxite slurry in the region has high hardness, with quartz and other gangue particles (particle size up to 3mm), fine particles (< 0.03mm) accounting for 60%, and solid content fluctuating between 45% and 60%. The slurry is slightly alkaline (pH 7.5-8.5) and contains a small amount of caustic soda (used in alumina refining), which has weak corrosiveness to equipment. In addition, the local continental climate has large temperature differences (indoor production temperature 15-35℃, outdoor temperature -30℃ to 38℃), which puts forward higher requirements for the stability and wear resistance of pump parts. The conventional slurry pumps previously used by the plant had obvious defects: the flow parts were made of common wear-resistant materials, which could not resist the long-term scouring of high-hardness slurry, requiring replacement every 1.3 months; the pump operation efficiency was low, which could not meet the large-flow transportation demand of the alumina refining process; frequent failures led to 6-8 unplanned shutdowns per month, reducing production efficiency by 17% and causing monthly losses of about $85,000. The plant urgently needed a reliable slurry pump solution to ensure the continuity of the production line.

After in-depth communication and on-site investigation, we focused on the plant’s core demand for stable, wear-resistant and large-flow slurry pumps, and recommended our mature and reliable Warman 12/10ST-AH slurry pump, matching it with high-chromium alloy flow parts to fully adapt to the local working conditions. Different from other suppliers that only provided standardized products, we dispatched a professional technical team composed of 2 senior engineers (with over 12 years of experience in aluminum plant slurry transportation and Warman pump application) to the Pavlodar aluminum plant for an 8-day in-depth investigation. The team collected over 950 sets of key operational data (slurry concentration, particle size distribution, transportation pressure, temperature changes) and tested the wear resistance of conventional pump flow parts on-site, confirming that our Warman 12/10ST-AH pump type and high-chromium alloy material could perfectly solve the plant’s pain points.

To thoroughly solve the plant’s slurry transportation problems, we customized a targeted solution centered on Warman 12/10ST-AH slurry pumps and high-chromium alloy flow parts, focusing on practicality and adaptability: the core equipment adopted our Warman 12/10ST-AH horizontal centrifugal slurry pump, a classic model with excellent performance in handling high-concentration, high-wear slurry, featuring wide flow channels, strong anti-clogging performance and high operational stability, which is fully suitable for the large-flow slurry transportation demand of aluminum plants (flow range 80-300 m³/h, head 20-50 m); the flow parts (impeller, pump casing, guard plate) of the pump adopted high-chromium alloy (Cr27Ni3Mo2) material, a high-performance wear-resistant material recognized in the industry, with hardness up to HRC 65-68, excellent wear resistance and certain corrosion resistance, which can effectively resist the scouring of high-hardness bauxite slurry and the weak corrosion of alkaline media, fundamentally solving the problem of frequent replacement of conventional pump flow parts; we optimized the pump’s sealing system and bearing structure to adapt to the large temperature difference environment in Kazakhstan, ensuring stable operation of the pump under different temperature conditions; in addition, we matched the pump with a simple and reliable operation control module to facilitate the plant’s staff to grasp the pump’s operation status in real time and carry out daily maintenance.

In the production and assembly process of Warman 12/10ST-AH slurry pumps, we strictly followed international standards and Warman’s original design specifications, focusing on product quality and performance stability. The high-chromium alloy flow parts were subjected to high-temperature smelting and precision processing, with uniform material density and no internal defects, ensuring excellent wear resistance and service life; each pump was subjected to 72-hour continuous full-load performance tests before shipment, simulating the actual working conditions of the aluminum plant’s high-concentration, high-wear slurry, to ensure that all parameters such as flow rate, head, efficiency and wear resistance fully met the design requirements and the plant’s production needs. We also strengthened the packaging protection of the pump to avoid damage during long-distance transportation from China to Kazakhstan.

Our professional on-site service ensured the smooth implementation of the solution: the technical team arrived at the plant site synchronously with the equipment, completed the installation and commissioning of all Warman 12/10ST-AH slurry pumps in 3 days, and focused on guiding the plant’s operation and maintenance staff on the correct installation, debugging and daily maintenance methods of the pump, especially the maintenance points of high-chromium alloy flow parts; they provided 7-day on-site training, covering the performance characteristics of the Warman 12/10ST-AH model, the wear mechanism of high-chromium alloy materials, common fault judgment and handling methods, helping the staff master the key operation and maintenance skills. The team stayed on-site for 4 days in the initial operation period to track the pump’s operation status, adjust parameters in time according to the actual slurry conditions, and ensure stable operation.

In view of the geographical characteristics of Kazakhstan and the plant’s maintenance needs, we established a targeted after-sales service mechanism: providing 24-hour online technical support, with a response time of no more than 2 hours, to solve common operational problems through remote guidance; for the replacement of high-chromium alloy flow parts and other wearing parts, we established a spare parts warehouse in Central Asia in advance to ensure timely supply and on-site service within 72 hours. When the plant encountered sudden slurry thickening due to abnormal bauxite particle size, our Warman 12/10ST-AH pumps maintained stable operation without clogging, and the technical team solved the problem in 6 hours through remote parameter adjustment and on-site guidance, minimizing production losses.

Up to now, the Warman 12/10ST-AH slurry pumps equipped with high-chromium alloy flow parts we provided have operated stably for over 15 months, achieving practical and remarkable results: the unplanned shutdown times of the plant have been reduced by 90%, and the monthly shutdown times have been controlled within 1 time; the service life of the pump flow parts has been extended to over 14 months, 10 times longer than that of conventional pumps, greatly reducing the cost of spare parts replacement and maintenance; the pump’s operational efficiency has reached 82%, which is 10% higher than that of conventional pumps, ensuring the continuity of the alumina refining process; the annual cost savings of the plant in spare parts, maintenance and energy consumption exceed $950,000, with an investment return rate of 280%. The pumps have good adaptability, can stably operate under the conditions of slurry solid content fluctuation (±5%) and temperature change (15-35℃), and fully meet the large-flow slurry transportation demand of the aluminum plant, winning high recognition from the plant’s management and technical team.
